Pallet Calculation Example
Suppose a carton measures 40 cm ร 30 cm ร 25 cm and the pallet measures 120 cm ร 100 cm.
With carton rotation allowed, the simple-grid layout can place 9 cartons on each pallet layer.
If 200 cartons need to be palletized, the estimated requirement is:

What Does the Pallet Calculator Show?
The calculator estimates how cartons can be arranged on a pallet using a rectangular-grid layout.
It calculates cartons per layer, the number of layers that fit within the maximum loaded height, total cartons per pallet and the number of pallets required for the shipment.
The visual top view shows the selected carton formation, while the side view shows the estimated layer stack and loaded pallet height.
Practical Pallet Planning Considerations
A pallet layout that fits mathematically is only the starting point. Before using the arrangement in an actual warehouse or shipment, the load should also be checked for stability, weight, carton strength and handling requirements.
Check Pallet Weight Limits
The calculator focuses mainly on dimensions and pallet capacity. Make sure the total weight of the cartons does not exceed the pallet rating, forklift limits or transport restrictions.
Consider Load Stability
A formation that maximizes cartons per layer may not always create the most stable pallet. Carton alignment, interlocking patterns, stretch wrapping and load height can affect stability during storage and transport.
Check Carton Strength
Lower cartons must support the weight of the layers above them. Fragile, compressible or partially filled cartons may require fewer layers even when additional cartons would fit within the maximum height.
Allow for Pallet Overhang
Cartons should normally remain within the pallet footprint unless the operation specifically allows overhang. Excessive overhang can increase the risk of carton damage and unstable loads.
Review Loaded Height
Maximum loaded height may be limited by warehouse racking, vehicle doors, container openings, stacking restrictions or customer requirements. Include the pallet height when checking the total loaded height.
Use the Visual Layout as a Guide
The visual formation is a planning aid based on simple rectangular grid arrangements. Real palletization may require mixed carton orientation, interlocking patterns or other layouts that this basic model does not optimize.
For important or high-volume shipments, confirm the final pallet configuration physically or through a more advanced load-planning process before standardizing the arrangement.
Common Pallet Planning Mistakes
Pallet calculations can provide a useful loading estimate, but several practical issues can reduce the capacity that is actually achievable. Check these areas before finalizing a pallet configuration.
Ignoring the Pallet Height
When a maximum loaded height is specified, remember that the empty pallet itself takes up part of that height. Ignoring pallet height can result in a load that exceeds warehouse, vehicle or customer limits.
Using Only One Carton Orientation
Keeping every carton in its original orientation may waste pallet space. Testing a 90ยฐ rotation can sometimes increase the number of cartons that fit on each layer.
Focusing Only on Cartons per Pallet
The arrangement with the highest carton count is not automatically the best operational choice. Load stability, carton strength, weight distribution and handling requirements should also be considered.
Exceeding Weight Limits
A pallet may have enough physical space for additional cartons while already reaching its safe weight capacity. Check pallet, racking, forklift and transport weight limits separately.
Allowing Unplanned Overhang
Cartons extending beyond the pallet edges may be more vulnerable to damage and can create unstable loads. Confirm that the selected formation remains within the permitted pallet footprint.
Treating the Visual Layout as Exact Optimization
This calculator tests simple rectangular-grid orientations. More complex mixed-orientation or interlocking patterns may produce a different result and may require specialized pallet-loading software or physical testing.
For recurring shipments, compare the calculated arrangement with actual warehouse loading results and update the pallet plan when carton dimensions, packaging or operational limits change.

The number of cartons that fit on a pallet depends on the pallet dimensions, carton length and width, carton orientation and the maximum number of layers that can be stacked. This calculator estimates cartons per layer and cartons per pallet from the dimensions you enter.
Does rotating cartons increase pallet capacity?
Sometimes. Rotating a carton by 90ยฐ can make better use of the available pallet footprint. When rotation is enabled, DIXANI tests the normal and rotated simple-grid orientations and uses the arrangement that fits more cartons per layer.
Does the calculator include the empty pallet height?
Yes, when you enter an empty pallet height, it is considered when determining how many carton layers can fit within the maximum loaded height.
Does this calculator check pallet weight limits?
No. The current calculation is primarily based on carton and pallet dimensions. You should separately check the total load weight against the pallet rating, warehouse racking limits, forklift capacity and transport requirements.
Can cartons overhang the edge of the pallet?
This calculator uses the entered pallet length and width as the available footprint and does not intentionally calculate an overhang allowance. If your operation permits overhang, it should be evaluated separately together with load stability and product-protection requirements.
